Rockwell’s FactoryTalk® Analytics™ LogixAI® is an advancement in manufacturing intelligence, because it embeds machine learning (ML) directly into Allen-Bradley® ControlLogix® and CompactLogix® controllers, enabling real-time predictive analytics without requiring extensive data science expertise.

The system also allows operators to make immediate adjustments to manufacturing processes – enhancing process efficiency and product quality whilst reducing environmental impact.

“These AI capabilities allow us to shift from reactive to proactive sustainability,” Andrea says.

Traditional manufacturing approaches identify problems after they occur, whereas Rockwell’s AI-powered systems can prevent issues before they impact production, reducing waste and energy consumption.

For instance, FactoryTalk® Energy Manager™, provides energy monitoring across plant, process area, line and machine levels. Built on the FactoryTalk® DataMosaix™ platform, it identifies energy consumption patterns and enables targeted reduction strategies.

The system captures and analyses energy consumption data at device and process levels – and this granular visibility allows operators to make informed adjustments to motors, process parameters and energy-intensive areas.

“This synergy gives operators the power to make immediate, informed adjustments,” Andrea continues.

The integration delivers measurable results, proven by manufacturers reporting lower emissions, reduced waste and higher product quality through real-time optimisation.

AI’s role in water treatment to achieve energy savings

Rockwell’s collaboration with Eastern Municipal Water District also demonstrates the potential of intelligence-enabled control and machine learning to help save energy, reduce costs and improve quality.

The California-based utility integrated AI into its wastewater treatment operations and achieved a 31% reduction in aeration energy use – which then delivered significant cost savings whilst improving effluent quality and reducing chemical usage.

“This not only led to significant cost savings but also improved effluent quality and reduced chemical usage,” Andrea says.

The project also required minimal staff intervention, demonstrating how embedded AI can optimise processes autonomously. It continuously monitors and adjusts operations based on real-time conditions.

Aeration is a major energy expense in wastewater treatment, so the AI system’s ability to reduce the consumption by nearly one-third demonstrates the potential for scaling similar improvements across industrial operations.

Sustainable food production through AI automation

Meanwhile, in the food industry, Andrea says she is “particularly inspired” by Rockwell Automation’s collaboration with Meati Foods, a company producing sustainable meat alternatives from mushroom root, to scale production efficiently.

The collaboration involved Cybertrol Engineering, a Rockwell Automation Gold-level System Integrator Partner that implements advanced automation and control systems.

The integration streamlined Meati’s operations whilst significantly reducing energy consumption and waste. 

“The project exemplifies how AI and automation can be harnessed to promote sustainable manufacturing practices,” Andrea explains.

Partnerships like this are becoming more important as the food production sector faces increasing pressure to reduce environmental impact whilst meeting growing demand – yet Rockwell Automation’s solutions can help companies achieve both objectives simultaneously.

Meati’s mushroom-based protein production requires precise environmental controls and Rockwell’s automated systems monitor and adjust conditions continuously, optimising growth whilst minimising resource consumption.

How AI works for Rockwell’s own sustainability applications

Rockwell also applies its AI-powered solutions to its own operations, tracking energy usage, carbon emissions and other performance indicators across its facilities.

The company uses FactoryTalk® Energy Manager™ to achieve this monitoring of its production operations.

These tools provide granular visibility into operational efficiency opportunities. Improvements include optimising lighting, improving heating and cooling efficiency and fine-tuning manufacturing lines.

“By applying the same solutions we offer to our customers, we demonstrate integrity and set an example,” Andrea says.
