Trace the journey of the Unilever manufacturing site in Mannheim, Germany, and you'll find a rich history intertwined with contemporary innovation.

Established in 1899 initially as a soap factory, the complex today is a cutting-edge facility producing the popular Dove Bars and also functioning as a major distribution hub for the company's extensive product range in Home Care, Personal Care, and Beauty and Wellbeing.

The site exemplifies Unilever’s commitment to sustainable business growth, boasting substantial investments in the latest technologies and digital transformation.

This evolution is pivotal in addressing the ever-evolving consumer demands. Unilever is at the forefront, according to Silvia Rissel, Factory Director.

Prioritising efficiency and sustainability

The Mannheim factory plays an integral role in Unilever’s worldwide network, being one of four global production sites for Dove Bars.

It leverages digital twin technology, which enables the facilities to share real-time data and optimise operations seamlessly.

Embracing automation and digitisation fully, the factory operates around the clock, consistently improving its overall equipment effectiveness—a key measure of productivity.

A remarkable feature is the automated system that monitors production lines to ensure a balanced and uninterrupted manufacture of Dove Bars, matching the count on the production line with the incoming packaging supplies.

Unilever’s strive towards lean manufacturing buttresses its efforts in sustainability with recent initiatives, such as solar power installations and transitioning to 100% paper packaging for Dove Bars, cutting around 500 tonnes of plastic waste annually.

A commitment to quality

Quality assurance is paramount at Mannheim, where several programmes aim to uphold the strictest standards for Dove Bars sent around the globe.

Among the novel approaches is the upcoming integration of AI-enabled cameras.

These cameras are designed to inspect up to 800 bars per minute, surpassing current production speeds and ensuring premium quality.

Marcela Melero, Chief Growth Officer for Dove Personal Care in North America, elaborates on their brand philosophy.

“We believe in crafting unmissably superior products, and our Dove Beauty Bar is a great example," she explains.

"While ordinary soaps can strip skin of essential moisture, Beauty Bars contain moisturising cream to hydrate the skin alongside mild cleansers to wash away dirt and germs.

“Our production sites are essential in creating these iconic bars and ensuring we get them into the hands of consumers in more than 180 countries worldwide.”

An industry-leading distribution hub

The Mannheim site also encompasses Unilever’s largest and most sophisticated distribution centre.

Established as a modest facility, it underwent a transformative upgrade in 1999 to incorporate an automated management system that precisely tracks and manages inventory.

This hub is capable of storing over 36,000 pallets and processing goods from 30 European plants, boasting an impressive 99.8% customer case fill on time rate—a benchmark statistic crucial for maintaining product availability in marketplaces.

Looking to the future, Unilever is set to introduce a new ‘layer picking’ automation system by 2026 to enhance operational efficiency further, especially during peak seasons.

This technology promises substantial annual savings and boosts the picking capacity by around 50% during high-demand periods.

“We’re accelerating digitisation and new technologies across our operations to enhance productivity and deliver products quicker, with the same unmissable quality that our consumers have come to trust," Silvia explains.

"With initiatives like plastic-free products, solar energy, and apprenticeships fostering young local talent, there’s a bright future for our manufacturing site at Mannheim.”
